Why Can the Same Cooling Tower Have Different Fill Life in Different Areas?

One thing I have learned from years of working with cooling towers is that a tower is rarely as uniform as it looks on a drawing.

Two sections of the same cooling tower can use the same Cooling Tower Fill, operate under the same general conditions and still show completely different levels of deterioration.

The Fill Does Not Always Experience the Same Conditions

Water distribution, airflow, temperature and operating load can vary from one area to another.

As a result, one part of the Cooling Tower Media may remain in reasonable condition while another area becomes damaged or heavily fouled much earlier.

Look for Patterns Instead of Isolated Damage

If deterioration repeatedly appears in the same location, that information is valuable.

It may indicate that the problem is not simply the age of the Film Fill.

There could be a local operating condition that is putting additional stress on that section.

This Matters During Replacement

If only the visibly damaged area is replaced, the new section may eventually experience the same problem if the original cause remains.

On the other hand, replacing the entire tower without understanding the damage pattern may also create unnecessary cost.

The right decision depends on what the inspection actually shows.

Different Tower Arrangements Need Different Attention

For counterflow cooling towers, the fill arrangement and dimensions need to match the vertical airflow and water flow conditions.

For example, 950/1250mm Dual-width Counter-flow Fill can be considered for counterflow replacement projects where different width specifications are required.

For crossflow applications, the airflow direction and installation arrangement are different.

Products such as 800/915mm Dual-width Cross-flow/Counter-flow Fill should also be selected according to the confirmed tower structure and replacement requirements.

In both cases, local differences in operating conditions can leave recognizable patterns on the Cooling Tower Media.

Our Experience With Customer Inspections

When customers send us photographs of damaged Cooling Tower Fill, we prefer to see several areas rather than only the worst-looking section.

A wider view can tell us whether the damage is isolated or repeated throughout the tower.

Final Thoughts

The same cooling tower does not always mean the same environment everywhere inside it. If one area of the Cooling Tower Media is failing much faster than another, the location of the damage may be just as important as the damage itself.
